How are lithium-ion batteries transported safely?
Lithium-ion batteries are Class 9 dangerous goods. Packaging follows the condition of the cell: intact batteries need short-circuit protection, damaged batteries additionally need sealed inner and outer packaging with non-flammable insulation. Damaged cells must never be shipped without prior approval.
In practice four conditions are distinguished. First: functional, undamaged batteries inside a device housing. They are secured against movement and shipped in sturdy cartons, wooden crates or approved transport boxes.
Second: functional, undamaged batteries without a housing. Terminals must be taped individually, or cells separated so contacts cannot touch. A short circuit between two loose cells is the most common cause of fire in transit.
Third: damaged or suspect batteries. These need sealed inner and outer packaging, a means of venting, and an enclosure of non-flammable, non-conductive insulating material. Such shipments are always assessed case by case.
Fourth: batteries at risk of a dangerous reaction — swollen, leaking or thermally damaged cells. These are not considered safe to transport and require specially approved containers. Always report such stock with a description and photos before transport is discussed at all.
Cross-border shipments are additionally subject to country-specific rules. Check those before booking, not after.
What obligations do businesses have for used batteries?
Anyone placing, distributing or taking back batteries commercially is subject to national battery law — in Germany the Batteriegesetz (BattG) — and across the EU to Battery Regulation 2023/1542. The core duties are registration, separate collection, documented handover to authorised routes, and record keeping.
Used batteries do not belong in general waste and must not be mixed with other waste streams. Separate collection is not a recommendation; it is the precondition for any later recovery.
EU Regulation 2023/1542 progressively replaces the earlier Battery Directive and tightens collection targets, supply-chain due diligence and information duties, among others. The transition is staged, so deadlines differ by battery category.
When handing over to a third party, the waste producer stays responsible until the batteries demonstrably arrive at an authorised operator. Keep handover documents and weighing notes for that reason.
Cross-border movements are regulated separately. Depending on classification, a general information duty may be enough, or a formal notification procedure with prior consent from the authorities involved may be required.

What is the difference between used, old and defective?
Used means the battery has been in service but still works. Old means it has been sitting in storage for a long time, often untested and without current records. Defective means it no longer charges, does not hold a charge, or was removed during a repair. All three conditions can be reported.
The distinction matters because it drives assessment, packaging and possible recovery routes. A used, functional battery is handled differently from a defective one out of an RMA process.
Used manufacturer-original batteries typically come from returns, exchanges or demo units. They are usually complete, visually unremarkable and carry legible type plates.
Old stock is the most common case in warehouses: leftovers from discontinued model ranges, remainders from project business, or goods whose allocation was lost over time. A model overview before reporting pays off here.
Defective batteries come from repair, refurbishment and warranty handling. What matters is whether the fault is purely electrical or whether mechanical or thermal damage is visible — that changes the safety assessment fundamentally.

How do I prepare used batteries for shipment?
Ship only after written approval. Then: tape the terminals, secure cells against movement, pack only approved batteries, choose sturdy outer packaging, and label the consignment according to the instructions supplied. Never slip damaged cells in unchecked.
Step one: report the stock. State quantity, models and condition. Without that, no review is possible.
Step two: wait for the response. You receive a written answer on what can be accepted. Only that answer defines the scope of the shipment.
Step three: pack. Tape terminals individually or bag batteries separately so no contacts can touch. Fill voids so nothing shifts inside the carton. Pack only the approved batteries — no additions of other brands or types.
Step four: label and hand over. For approved stock BatteryReturn provides the shipping label. Correct packaging according to the written safety instructions, and handover to the carrier, remain with the sender.
Do not ship swollen, leaking, deformed or thermally damaged batteries. These need a separate description and explicit safety approval before transport is discussed at all.
